Thanks all...I guess most would go "ARRRGGGHHH" when finding rust like this..but somehow I quite like finding it as it gives me a feeling of fixing it and knowing that what I'm driving is structurally sound.
I'm forcing myself into doing this rust repair first before I get into the fun custom stuff (plus it gets my welding back up to scratch)..

Here's the finished item on the passengers side front sill..
Almost looks like an original!
The inner sill was worse than I thought but after many a cutting & bending I fixed the bloody thing..


..now just fix the small bits on the guard today (& attach the frenched ariel ) to the guard..then back together and finish the driver's side sill...then on to the fun stuff
