Success! I contacted RestoCountry who sold me the first unit and they arranged for it to be sent back. They posted me a new unit once I emailed them the post office parcel receipt. The new unit arrived on Friday and I went with Permatex on each side of the rubber gasket, Stag on the threads and I used the supplied crush washers. Filled her up today and it's dry as bone in the sender unit well, and not a hint of petrol smell in the boot or cabin.
The spot weld was ruptured on the first unit. I've attached a closeup. The replacement unit had no roughness at all around the welds. It's possible the bolts weren't leaking at all. I've got to admit I was bracing for difficulties with the retailer, but they were really friendly and helpful. Thanks for the tips guys.
