My neck muscles are aching tonight after a long day of fumbling around under the left hand rear of the Ute with cut-off wheel, wire wheel, welder and grinder, zapping into place a new floor brace section and inner sill plate. The floor is rusty where the chassis meets the inner sill so sealed it up and added the plate to make it rock solid.





Not the prettiest welds but it’s working well. I’m fighting the wire feed that intermittently drops out, seems to only work smoothly at a pretty high speed which means I’m left with a bit more to grind off. I’ve been able to see the back of most of these welds (above via the Ute tub and behind looking down the open sill end) and penetration is consistently good.

I have complete templates made up for the chassis rail-to-sill extension, it will be in two pieces, because of the curve. Pretty sure I’ve worked out a neat way negotiate the curve that will maintain strength in the box section... It was too late tonight to fire up the cutting wheel to start making the real thing out of 1.6mm steel, but I’ll hook into that as soon as I get in from work tomorrow.





Inch by stitched-together inch, it’s getting there.

Hi Clay,
I haven’t touched anything re:wire stock & wheel, it’s all still original there. Pinch roller adjustment makes no difference. I haven’t ruled out the liner cos it does seem to give up more when the line is twisted, so I’m careful to hold the torch in a manner that ensures there’s always a gentle curve in the lead.
The issue seems to be in the rheostat (or whatever it uses) in the wire speed dial itself, either that or it has a resistance setting that makes it cut out when the wire binds?

The next bit of welding will be better as it is all thick-to-thick metal so I’ll be stepping the voltage up a step, the wire feed will be just right. I’ll persist for now then drop it off for service when I take it back to my bro’s.

We need to weld a new rear floor in his Impala that destroyed a new prop shaft on the dyno the other week... that’s a whole other crazy story though.

Fuel tank is ready to go back in. Blobs of solder from the repairs got vacuumed out with the help of some 5/8 heater hose...

For anyone else thinking of doing this, make sure there is ZERO fuel vapour present, I know a bloke who almost lost an eye vacuuming drill swarf off the top of a petrol tank. The vacuum cleaner sucked up the swarf and some fuel vapour, the electric motor ignited it and BOOM!

I’m a scaredy cat around fuel tanks, very happy to hand it over to the pros for repairs... mine was well and truly rinsed, post pressure test etc, so there was zero vapour... I’ll keep this in mind if I’m ever in that position again mind you

Hey Wally!! No problem, I don’t mind at all!

These pics are amazing, I am definitely jealous... and yeah thanks, it’s great to see how it all looked as-new, in a light colour too. This does help me visualise as I cut ‘n’ shut my old bus.

Shame mine will never look like this again!

But hey, I would never have chosen my Ute in the first place - I was given this car to get back on the road, it was quite rough to begin with... but I can still drool at the work you are doing for sure.
Can’t wait to see it finished mate, love that colour

On the road is is great in any state mate as long as it's safe.
All that light is covered in Black now - he has all the body and panels in high fill now so should see colour on it in the next couple of weeks - getting really Toey seeing some of his other projects that are just about ready to go out the door so he can finish mine - very good finish for a non-show car resto
