Well it's been a while since I've done anything on the wagon. I wrecked out the EK spareparts wagon and sold off quite a few bits including the rust free subframe (could of saved some work if I used it). So the first job was to repair the FB one, I managed to pick up some rust repair sections cheap. At first I thought I only needed the passenger side section and tried to sell the other two off at Queanbeyan swapmeet. Thankfully they didn't sell as I ended up needing them. I found a few spare hours over the last couple days, so hooked in and ticked a job off the list.
The amount of debris that gets caught in there you can see why they rust.
Passenger side, stuffed.
Drivers side, looked ok but was full of pinholes.
The centre section was ok just a small amount of rust, but after drilling the spot welds and seperating it there was a fair amount of rust inside and the metal was real thin.
All cleaned up ready for new sections, I also used POR15 on the inside where ever I could get to before reconstruction (forgot to take photo). I didn't POR 15 the lip that was to be spot welded as I wasn't sure if it would weld through ok, anyone shed any light on this? So I just sprayed some high zinc primer on these areas, hence the primer.
Putting it back together again, no small amount of work. It took a fair bit of time making sure it all fitted correctly and persuasion with the knockometer and a dolly. I reinforced where the side is butt welded with some 50mm x 5mm flat bar that was plug welded through the sides.
All done, now just to clean it up.
I'll probably get the subframe blasted to clean all the rest of the crap off, but that will be later. Next fix the front of the sills and the crossmember that the subframe bolts to.
Cheers
Sam

Well I was able to sneak out to the shed after putting the kids to bed. I managed to squeaze a quick rust repair in before it got to late and without upsetting the neighbours.
Passenger front outer, very front of the sill section. I'll try and do the inner over the next couple of days. Excuse the welds, just a series of tacks, I was too lazy to turn the settings down, blew a couple of holes but have great penetration.
It's amazing what a little bit of progress does for your enthuasiasim, I keen to get stuck in.
Cheers
Sam

Great work mate!
I've never seen a front end split open - and showing all the rubble in there, before. WOW!
Since I've been on this forum, I've learnt heaps!
Cheers

Good progress.

. It's a shame it had so much rust to begin with, but you're getting there

Like most until you really tear into them you have no idea how bad they really are.
